Repair or Replace a 25-Year-Old Furnace? A Hamilton Case Study

A loud unusual noise and a burning smell coming from a furnace are signs that something is wrong and should be investigated.

During a recent service call in Hamilton, the homeowner contacted AirPro Heating & Cooling after noticing a loud noise and a burning smell coming from the furnace.

After inspecting the system, we found that the PSC blower motor had failed. The furnace was a Bryant medium-efficiency model that had already been in service for more than 25 years.

The furnace was repairable, but replacing the failed blower motor and completing the required repair would cost approximately $1,100. Considering the age of the equipment, the repair cost, and the possibility of additional repairs as the furnace continued to age, the homeowner decided to replace the furnace rather than invest further in the old system.

What Was Causing the Noise and Burning Smell?

The problem was traced to the failed PSC blower motor.

The blower motor is responsible for moving heated or cooled air through the home's ductwork. When a blower motor begins to fail, it can produce abnormal operating noises and, depending on the nature of the failure, may also produce an overheating or burning smell.

In this case, the symptoms led to a service call, and our diagnosis confirmed that the blower motor required replacement.

The Original 25+ Year-Old Furnace

The existing Bryant furnace had served the Hamilton home for more than two decades. It was a traditional medium-efficiency furnace using a PSC blower motor and metal venting.

Although the failed blower motor could be replaced, the homeowner also had to consider whether spending approximately $1,100 on a furnace more than 25 years old was the best long-term decision.

Repair or Replace?

An older furnace does not automatically need to be replaced simply because one component fails. Depending on the condition of the equipment and the cost of the repair, repairing an older furnace can still be a reasonable option.

For this particular system, several factors were considered:

• The furnace was more than 25 years old.

• The PSC blower motor had failed.

• The estimated repair was approximately $1,100.

• The furnace used an older medium-efficiency design.

• Other components would continue aging even after the blower motor was replaced.

After discussing the available options, the homeowner chose replacement.

Upgrading to a Lennox 96% Two-Stage Variable-Speed Furnace

The old Bryant furnace was replaced with a new Lennox 96% AFUE two-stage high-efficiency furnace with a variable-speed blower.

Moving from the older medium-efficiency furnace to a modern condensing furnace also required changes to the venting system. The old metal furnace vent was replaced by the appropriate PVC venting for the new high-efficiency furnace, along with the required condensate, gas and electrical connections.

96% AFUE High Efficiency

A 96% AFUE furnace converts a greater percentage of the fuel it consumes into usable heat compared with an older medium-efficiency furnace, reducing the amount of heat lost through the exhaust.

Two-Stage Heating

The new furnace can operate at a lower heating stage during normal heating demand and switch to the higher stage when additional heating capacity is required.

This allows longer, more consistent heating cycles rather than operating at full capacity every time there is a call for heat.

Variable-Speed Blower

The new variable-speed blower provides more precise airflow control than the PSC blower used in the old furnace. It can provide quieter operation, steadier airflow and improved indoor comfort.

When an Older Furnace Develops a Major Repair

There isn't a specific age or repair price at which every furnace should automatically be replaced.

A relatively inexpensive repair on a well-maintained older furnace may still make sense. But when a furnace is more than 20 years old and requires a significant repair, it can also be worth comparing the repair cost with the benefits of replacement.

In this Hamilton case, the homeowner decided that putting approximately $1,100 into a 25+ year-old medium-efficiency furnace was not the best long-term investment and chose to upgrade instead.
